Drain coolant system – Locate radiator drain plug; allow full drainage into clean pan

Disconnect battery – Disconnect negative terminal to disable electric fans & sensor circuits

Remove intake ducts – Unclip air intake hoses from turbo inlet and intercooler outlets

Unbolt old intercooler – Remove 4 mounting bolts; carefully lower unit from engine bay

Disconnect coolant lines – Unbolt upper & lower hose fittings; cap open lines to prevent debris ingress

Install new intercooler – Position unit in original location; thread mounting bolts finger-tight first

Reconnect cooling hoses – Attach upper & lower hoses; tighten fittings to 18–22 Nm

Reattach intake ducts – Secure turbo inlet & outlet hoses; check for pinching or kinks

Refill coolant – Pour OEM-spec coolant until system is full; bleed air pockets by starting engine briefly (30 seconds)

Check for leaks – Allow engine to cool; inspect all hose connections & fittings for weeping

Reconnect battery – Restore negative terminal; clear any fault codes via diagnostics
⚠ Critical: Never open the cooling system while the engine is hot. Pressurized coolant can cause severe burns. Always allow the engine to cool for a minimum of 30 minutes after shutdown.
